Void Fill

Definition

Void fill is packaging material used to fill empty spaces inside a box or shipping container to prevent product movement and reduce damage during transit. Common void fill materials include paper, bubble wrap, air pillows, foam, and packing peanuts, which cushion, stabilize, and absorb shock. Selecting the right void fill balances protection, cost, and environmental impact.

Overview

Void Fill Material placed into empty package space to reduce movement, support contents, or provide cushioning.

Cost is one of the most common decision drivers when choosing void fill. To compare options fairly you must look beyond unit price: include storage cost, labor/time per pack, damage prevention value, disposal or recycling fees, and the total cost of returns. This article breaks down the typical cost components and gives examples to help operations choose the most economical approach at scale.

Cost Components To Include

  • Material Unit Cost: The direct price per item or per cubic foot — e.g., cost per air pillow, per kg of kraft paper, or per cubic foot of loose fill.
  • Storage And Inventory Carry: The space and capital tied up in stock; inflated materials typically need less storage volume than loose fill.
  • Labor And Cycle Time: Seconds per pack translate directly into labor cost; preformed or on-demand systems affect throughput differently.
  • Damage Avoidance: Reduced claims and returns are an implicit saving; estimate damage rates for each solution.
  • Disposal And Sustainability Cost: Recycling or disposal fees and customer return friction for non-recyclable materials.

Typical Price Ranges (Indicative)

Price varies by supplier, order volume, and region. As a rough guide for high-volume U.S. operations: quality kraft packing paper can be $0.02–$0.10 per package depending on usage; air pillow costs fall around $0.01–$0.05 per pillow; loose polystyrene peanuts might average $0.03–$0.12 per package when factoring bulk usage. Molded pulp and corrugated inserts often carry higher per-package costs but can reduce damage for fragile items.

Example Calculation For A 10,000-Order Run

Assume three fill strategies for identical cartons: 1) 2 sheets of kraft paper at $0.06 per order (material), 15 seconds pack time; 2) two air pillows at $0.04 per order (material), 8 seconds pack time; 3) loose fill at $0.10 per order, 25 seconds pack time.

Using a labor rate of $18/hour (0.3 cents per second): paper adds $0.045 labor per pack, air pillows $0.024, loose fill $0.075. Total per-pack costs become: paper $0.105, air pillows $0.064, loose fill $0.175. Multiply by 10,000 to see scale effects: $1,050 vs $640 vs $1,750 — the air pillow option is cheapest here when factoring labor.

When Higher Material Cost Is Justified

  • High Return/Replacement Cost: When replacing a damaged SKU costs more than the incremental material expense, invest in a higher-performing fill.
  • Brand And Unboxing Experience: Premium brands may accept higher cost for a superior presentation using molded pulp or tailored corrugated inserts.
  • Regulatory Or Disposal Constraints: If customers can’t easily recycle a material, add expected disposal or reputational cost to the calculation.

Operational Tips To Cut Total Cost

  • Standardize Box Sizes: Right-sizing cartons reduces required void fill volume across the operation.
  • Use On-Demand Systems: Generate paper or air pillows on demand to reduce storage and limit waste.
  • Track Damage By Material: Maintain a simple KPI that ties material selection to damage incidence and return costs.
  • Negotiate Supplier Pricing: Consolidate volumes and run quarterly reviews to lower unit costs for high-use materials.

In short, the Void Fill decision should be a total-cost calculation, not just a commodity-price choice. Include labor, storage, and damage avoidance in your math, and run small pilots to measure real-world pack times and protection performance before rolling a change out across a whole fulfillment network.
