Decanting

Definition

Removing products from inbound cases or containers and transferring them into bins, totes, or other storage or picking containers.

Overview

Decanting Removing products from inbound cases or containers and transferring them into bins, totes, or other storage or picking containers. Properly implemented, decanting balances throughput with safety and cost controls so warehouses minimize injury risk while maintaining accurate and accessible inventory.

Because decanting is a manual, repetitive activity, safety and ergonomics are central. Poorly designed decanting areas increase the risk of musculoskeletal disorders, slips, and lacerations from box cutters. Cost control centers on minimizing labor minutes per handling event, reducing waste and rework from miscounts, and matching container sizes to SKU dimensions to avoid wasted space and double handling.

Common Safety Risks

  • Repetitive Lifting: Lifting heavy cartons without mechanical assistance raises MSD risk.
  • Cutting Injuries: Improper box‑cutter use can cause lacerations during case opening.
  • Trip And Slip Hazards: Loose packaging material and empty cases cluttering aisles create hazards.
  • Overreach And Awkward Postures: Poor bench heights and stacking cause strain.

Practical Safety Controls

  • Ergonomic Workstations: Provide height‑adjustable benches, lifts, and anti‑fatigue mats to reduce strain.
  • Mechanical Aids: Use pallet jacks, case lifters, or conveyors for heavy pallets and cartons to reduce manual lifting.
  • Tool Training: Train staff in safe box‑cutter techniques and provide safety knives with guarded blades.
  • Housekeeping: Maintain regular waste removal for empties and packaging to keep zones clear.

Cost Drivers And How To Reduce Them

Major cost drivers include labor time per carton, labeling and scanning steps, rework from inaccurate counts, and space required for staging. To control costs, standardize container sizes to speed putaway, use batch scanning to reduce individual scans, and set clear SOPs so each decant action captures required data first time. Investing in modest automation — scales, label printers, and conveyors — can lower per‑unit labor costs where volumes justify capital.

WMS And Automation Considerations

Tie decanting to WMS workflows that require confirmation of quantities, lot numbers, and putaway locations. License plate or container tracking reduces manual counting by associating a tote with its contents for later verification. For high throughput sites, consider semi‑automated case splitters, in‑line scanners, and sortation to reduce manual touches and speed cycle times.

Regulatory And Compliance Issues

For regulated products (food, pharmaceuticals, chemicals), decanting must preserve traceability and sanitary conditions. Capture lot/expiration at decant time, use cleanable containers, and segregate products by hazard class. Follow industry rules and customer requirements for labeling and documentation to avoid noncompliance and costly recalls.

Checklist For Implementing Safer, Cheaper Decanting

  • Assess Ergonomics: Conduct a task analysis to identify awkward motions and redesign benches accordingly.
  • Measure Cycle Time: Time typical cartons through decanting to build accurate labor standards and pricing.
  • Standardize SOPs: Create step‑by‑step scripts in the WMS for count, lot capture, labeling, and putaway.
  • Pilot Automation: Trial conveyors or lift assists on a high‑volume lane before scaling investment.
  • Track KPIs: Monitor throughput, error rate, injuries, and waste to justify process changes.

In short, the Decanting function should be designed to minimize manual risk and unnecessary touches while capturing the inventory data your WMS and customers require. With ergonomic design, clear SOPs, and selective automation, warehouses can reduce costs and injuries while improving inventory accuracy and fulfillment speed.
