Selecting the right void fill balances protection, cost, and environmental impact.

There are three common approaches: percentage void, volume subtraction, and displacement testing. Percentage void sets a target — for example, ensure less than 10–15% empty space for fragile items. Volume subtraction calculates carton internal volume minus item volume; the difference is void volume and dictates how much fill is needed. Displacement testing uses water or sand to find the exact occupied volume of oddly shaped items.


Rule-Of-Thumb Guidelines


These practical guidelines help packers make quick decisions on the floor. Small, rigid items inside same-size cartons: use enough void fill to prevent tipping (aim for under 5% free movement). Fragile or high-value items: target <10–15% void space and surround critical edges with cushioning. For mixed-SKU cartons, secure heavy items at the bottom and use dividers or molded inserts — aim for under 20% void to avoid shifting during transit.


Measuring Void Space Correctly


To calculate void volume: measure internal carton length × width × height to get cubic inches (or cm). Measure each item's occupied volume — for rectangular items use L×W×H; for irregular shapes use water displacement with a sealed container or 3D scanning for precision. Subtract summed item volume from carton volume. Convert the void volume into required material units — for air pillows note that an inflatable pillow's nominal fill volume differs from shipped volume; account for inflation size.


  • Example Formula: Void Volume = Carton Internal Volume − Total Item Volume.
  • Convert To Units: Void Volume (cu in) ÷ Pillow Volume (cu in) = Number of pillows required.
  • Safety Margin: Add 10–20% to account for compression and stacking loads during transit.


Impact On Shipping Costs And Dimensional Weight


Adding void fill can allow downsizing the carton — a right-sized box often reduces dimensional weight charges dramatically. Conversely, choosing a larger than necessary carton with lots of void fill increases DIM weight and freight cost. When shipping by parcel carriers that use DIM pricing, prioritize carton size optimization first, then use denser or more efficient void-fill methods to minimize added volume.


Practical Example — Calculated Walkthrough


Suppose a carton internal size is 18" × 12" × 10" = 2,160 cubic inches. A product is 10" × 8" × 4" = 320 cubic inches and two units will be packed together (640 cu in total). Void Volume = 2,160 − 640 = 1,520 cu in. If using air pillows of 300 cu in inflated volume, you need 1,520 ÷ 300 ≈ 5.07 pillows. Allowing a 15% safety margin (for compression and handling) means packing 6 pillows. If switching to crumpled paper, estimate crumpled density to calculate required weight or pile height to fill the remaining 1,520 cu in.


Tips To Reduce Required Void Fill


Right-size cartons first — reducing one inch on each internal dimension can cut internal volume significantly. Use internal partitioning or molded trays to occupy volume without bulky loose fill. Choose higher-performance void fill (e.g., molded pulp or corrugated inserts) where they can replace large volumes of low-density fill. Automate pillow inflation at packing lines to precisely deliver counted pillows per pack profile and to reduce waste.


In short, the Void Fill requirement depends on carton volume, item volume, fragility, and carrier pricing. Use volume subtraction for precise needs, apply safety margins for compression and stacking, and prioritize right-sizing cartons — the right calculation saves material, time, and shipping dollars.
