Rainbow Pallet

Definition

A mixed-SKU pallet built for store replenishment or distribution according to a planned assortment.

Overview

Rainbow Pallet A mixed pallet built with multiple SKUs, often arranged in layers or sections for a customer's assortment needs. Building and labeling these pallets consistently removes ambiguity at receiving, reduces claims, and speeds store or customer-facing fulfillment.

Proper assembly combines packaging technique, WMS instructions, and clear documentation. The following steps and controls reflect common best practices used by 3PLs and retail DCs to produce repeatable, transport-tolerant mixed pallets.

Pre-Build: Planning And Slotting

Start with a build plan: determine which SKUs, quantities per layer, and preferred layer sequence. Assign a slot or staging area for rainbow pallet builds to centralize materials and reduce travel time for build crews. Configure the WMS to create a pallet build task that prints layer-by-layer pick lists and any required layer diagrams.

Layering And Weight Distribution

Layer composition affects stability and damage risk. Follow these rules:

  • Bottom Layers: Heavy, dense cartons and casepacks go on the bottom. This protects lighter items above and lowers the center of gravity.
  • Middle Layers: Place uniform, stackable cartons to create flat platforms for upper layers.
  • Top Layers: Fragile or irregular-shaped items should go on top or be placed in protected pockets.

Unitizing And Securing The Load

Securing mixed pallets prevents slide and collapse during transit. Typical controls:

  • Shrink-Wrap Technique: Use a minimum of three full-wraps at the base and progressive overlaps up to the top; apply consistent tension to avoid crushing cartons.
  • Strapping: Add straps across the pallet if the load is tall or heavy; use polypropylene or steel based on weight.
  • Edge Protection: Use corner boards and layer sheets where products have crushable edges or when stacking dissimilar boxes.

Labeling Standards And Documentation

Labeling is the single most important control for rainbow pallets. Include both human-readable and scannable information.

  • Pallet Manifest: Attach a printed manifest listing each SKU, quantity, lot or expiration, and the pallet’s destination. Make the manifest durable and place it inside a plastic pouch on the pallet face.
  • GS1-128 Pallet Label: Use a GS1-128 (or carrier-agreed) pallet label containing a unique pallet identifier (SSCC) that links to the WMS record and manifest.
  • Layer Identification: If layers are not obvious, mark each layer’s leading edge with a small label or color band that corresponds to the manifest.

Quality Control And Inspection

A simple QC step reduces shipping errors dramatically. At minimum:

  • Scan Verification: Scan each SKU as it is placed, confirming quantity and lot data against the build plan.
  • Build Audit: Perform a one-in-ten or random inspection of completed pallets to verify manifest accuracy and load stability.
  • Photographic Record: Capture a photo of the pallet face and the label before release—useful for claims and remittance disputes.

Carrier Handoffs And BOL Considerations

Communicate pallet composition on the bill of lading and within the carrier portal. When shipping LTL, indicate if a pallet contains multiple SKUs and include the SSCC/pallet ID to help carriers and consignee staff reconcile deliveries quickly. For temperature-controlled or regulated products, include required lot and expiration info on the manifest and the BOL.

Practical Example

A 3PL builds a weekly promo rainbow pallet: the WMS prints a step-by-step build sheet with layer diagrams. Workers pick three casepacks of SKU-A for the bottom, two of SKU-B in the middle, and six singles of SKU-C on the top layer. The pallet is shrink-wrapped, strapped, corner-boarded, labeled with a GS1-128 SSCC, and has a manifest in a pouch. QC scans each item, signs the build sheet, and photographs the pallet before it moves to staging for carrier pickup.

Tips For Faster Builds And Fewer Errors

  • Standardize Layer Patterns: Reduce decision time by adopting standard layer recipes for common assortment types.
  • Pre-Kit For High-Volume Mixes: Stage pre-counted kits for frequently built rainbow pallets to speed assembly.
  • Integrate With Carrier Systems: Share SSCCs and manifests electronically with carriers to shorten check-in times.

In short, the Rainbow Pallet succeeds when planning, securing, and documentation are standardized. Correct layering, unitization, and a clear pallet manifest combined with WMS controls will lower damage, speed handling, and improve downstream visibility for mixed-SKU shipments.
