Standardized processes reduce errors and make mixed pallets manageable. This article lays out pre-build checks, step-by-step build and label instructions, WMS configuration notes, picking best practices, and quality checks that minimize rework and cycle-count variance.


Pre-Build Checks

Before you build a mixed pallet, verify each component SKU for compatibility and documentation. Confirm that none of the items require segregation (hazmat, temperature control, quarantine) and that lot or serial tracking rules are understood. Also check packaging dimensions and weight to avoid unstable loads.


  • Compatibility: Ensure SKUs on the pallet have compatible handling and storage requirements.
  • Documentation: Gather POs, lot numbers, and any customer instructions that must be included on the pallet label.

Step-By-Step Build Procedure

Use a staging zone with clean floor markings and a pallet ID system. Assign a unique pallet ID (barcode) at the start and attach it to a physical pallet tag. Place heavier and more stable items on the bottom and keep fragile SKUs protected and accessible. Record each SKU and quantity on the pallet record as you add it so the WMS remains accurate.


  • Pallet ID Assignment: Print and apply a unique pallet barcode and human-readable summary at build start.
  • Layering: Build stable layers—heavy, flat items first—then lighter or more fragile items on top.

Labeling And Documentation

Labels are the single most important control for mixed pallets. A clear pallet summary label that lists each SKU, quantity, lot/PO references, and the pallet ID reduces downstream confusion. Consider an additional secondary tag for carriers or store receiving teams containing unloading instructions.


  • Pallet Summary Label: Must include pallet ID barcode, SKU list, quantities, lot/expiry where applicable, and linked POs or orders.
  • Compliance Labels: Add handling symbols, hazardous labels, or temperature instructions if needed.

WMS Configuration And Data Practices

Your WMS should support pallet IDs linked to multiple SKUs and orders. Configure receiving and build transactions to accept multi-line pallet records and to allow split-receipts when a mixed pallet contains items for different POs. Use serial/lot tracking fields to capture required attributes at the carton or piece level while linking them to the pallet ID.


  • Transaction Types: Enable split-receipt and pallet-assembly transactions in the WMS.
  • Audit Trails: Ensure the system logs who added each SKU to a pallet and when.

Picking From Mixed Pallets

Picking strategies depend on whether mixed pallets are a staging method or a long-term storage medium. For staging, pickers should deplete the pallet in planned sequences aligned to orders or waves. When mixed pallets live in storage, use pick-face replenishment and pick-to-cart or pick-to-light techniques to avoid errors.


  • Wave Planning: Schedule picks so related SKUs on a pallet are picked together to minimize break-up time.
  • Pick Validation: Require scan confirmation of SKU and quantity for each pick from a mixed pallet.
  • Pallet Break Protocol: Define when a pallet is ‘broken’—for example, when remaining quantity falls below a threshold—and how to label the resulting pallets or loose cartons.


Quality Checks And Cycle Count Integration

Check accuracy via a build verification step before pallets leave staging. Implement random audits and a higher sampling frequency for mixed pallets than for single-SKU pallets because they pose a higher risk of miscounts. Link cycle counts to pallet IDs so you can trace discrepancies to specific builds or receiving events.


  • Build Verification: A second operator or supervisor verifies SKU list and quantities before labeling complete.
  • Sampling: Increase cycle-count sampling of mixed pallets to catch recurring errors.
