Bundle Wrapping

Definition

Wrapping multiple units together in flexible film to create a combined handling or retail unit.

Overview

Bundle Wrapping is wrapping multiple units together in flexible film to create a combined handling or retail unit. Implementing a reliable bundling process in a fulfillment center requires selecting the right equipment, defining quality standards, integrating labeling, and training operators for safe, repeatable results.

A successful bundling line reduces touches, lowers damage rates and speeds order fulfillment. Start by mapping SKU profiles, order volumes, and downstream retail requirements. Small-volume operations often start with manual wrapping and progress to semi-automatic bundlers. High-volume operations justify fully automated sleeve applicators, shrink tunnels and integrated labeling systems.

Equipment Options And Selection Criteria

  • Hand Tools: Film rolls, dispensers and simple strap tools — suitable for low throughput or variable pack formats.
  • Semi-Automatic Stretch Machines: Turntables and ring wrappers that offer consistent film overlap and reduced operator fatigue.
  • Sleeve Applicators: Fast for uniform multipacks; use when speed and finished appearance matter.
  • Shrink Tunnels: Necessary when a tight, tamper-evident finish is required; choose tunnel length and heat profile to match film type and product heat sensitivity.
  • Label Printers/Applicators: Add barcode and compliance labels inline to avoid manual labeling and errors.

Quality Controls To Define

Define measurable quality points for consistent production:

  • Wrap Integrity: Minimum film overlap and cling to prevent separation during handling.
  • Film Consumption: Track meters of film used per bundle to monitor waste and optimize parameters.
  • Label Placement: Barcode visibility and scannability checks to ensure downstream compliance.
  • Bundle Dimensions: Tolerances for height and width so bundles fit retail shelving and shipping cartons.

Integrating With Warehouse Systems

Integrate bundling into the WMS and fulfillment workflows to preserve inventory accuracy and speed. Options include printing a unique bundle barcode at the packing station, assigning an internal handling unit ID in the WMS, or issuing a sellable GTIN if the bundle is a retail SKU. Automation can push bundle creation events to the WMS and trigger downstream processes like palletizing and carrier labeling.

Safety And Ergonomics

Bundle wrapping presents ergonomic and safety risks: repetitive twisting, film tensioning, and heat from shrink tunnels. Mitigate risks with ergonomic work heights, powered pre-stretch dispensers, training on safe stretching technique, and clear guarding and ventilation for heat tunnels. Follow OSHA guidance for machine guarding, lockout/tagout and hot surface protection.

Material And Sustainability Choices

Select film gauge and type to balance cost, protection, and recyclability. Pre-stretched films lower consumption per bundle. Mono-material films and recyclable PE are preferred over multi-layer laminates for circularity. Monitor film yield to identify opportunities for material reduction or switching to recyclable alternatives.

Deployment Roadmap

  • Phase 1 — Pilot: Test with representative SKUs, measure cycle times and scannability, and evaluate damage rates.
  • Phase 2 — Scale: Add semi-automatic equipment, standardize film types, and integrate label printing into the line.
  • Phase 3 — Automate: Implement sleeve applicators, shrink tunnels and inline label applicators for high throughput.
  • Phase 4 — Optimize: Track film use, operator efficiency, and returns/damage to refine processes and material choices.

In short, the Bundle Wrapping setup in a fulfillment center combines the right mix of equipment, WMS integration, label strategy and safety controls to produce reliable, retail-ready multipacks. Start small with a pilot, collect data on quality and cost, then scale automation where volume and ROI justify the investment.
