Overview

Standard Operating Procedures


Effective SOPs make overhang prevention repeatable. Key elements include defining acceptable pallet footprints, mandatory pack patterns for common SKUs, a final gauge check before pallet close-out, and an exceptions workflow for nonstandard items. Add a simple salvage rule: if a build requires overhang to meet order content, the SOP must require supervisor sign-off and capture photos and customer approval.


Pallet Build Techniques


Packers can use established stacking patterns to maximize support and minimize overhang. Interlocking patterns, column stacking where appropriate, and alternating case orientation reduce voids and allow tighter fits. When a case dimension slightly exceeds the pallet deck, change orientation or add a slip sheet or inner pallet rather than letting the case hang over the edge.


Equipment And Packaging Solutions


  • Correct pallet size: Keep an inventory of standard pallet sizes (48x40, 42x42, etc.) mapped to SKU families so packers select the matching pallet.
  • Banding and strapping: Use steel or polyester strapping for heavy loads to maintain compression and reduce shifting when product sits close to the edge.
  • Stretch wrap patterns: Apply base wraps and cross-wrap techniques that pull product tight to the pallet, but do not use wrap to compensate for unsupported overhang.
  • Pallet collars and slip sheets: Add these when product geometry demands extra containment instead of allowing overhang.
  • Edge protectors: Apply corner boards to protect cartons at the edge and signal nonconforming builds during inspection.


WMS Controls And Automation


Software can reduce human error. Configure the WMS to restrict pallet build options for a given SKU and require a build confirmation step with photo upload. Automated palletizers and robotic case patterning systems place cases with higher precision and can eliminate overhang altogether on repetitive builds. Barcode-driven pick-to-light or pick-to-voice workflows reduce mixed-case placement errors leading to overhang.


Training, Metrics And Auditing


Training should pair classroom guidance with hands-on examples of acceptable and unacceptable builds. Use metrics to drive behavior: set targets for percent of pallets passing first-time inspection and track causes of failures. Regular audits (daily spot checks during high-volume shifts, weekly reviews for new staff) keep the standard enforced. Reward programs for packers with high compliance rates also help sustain performance.


Practical Workflow Example


A fulfillment center implemented a three-step control: (1) WMS forces pack pattern selection based on SKU family, (2) packer completes build and places a plastic gauge plate over four corners — any overhang visible triggers a corrective step, (3) a shipping clerk performs a final photo and measurement before closing the pallet in the system. With this workflow the center reduced carrier rejections and streamlined root-cause analysis for the rare exceptions.


Tips For Scaling Prevention


  • Start with high-risk SKUs: Audit the SKUs that cause the most rework and apply immediate stricter controls to them.
  • Keep a spare pallet pool: Maintain accessible alternative pallet sizes rather than forcing suboptimal builds on the wrong pallet.
  • Use visual cues: Color-code pallet zones or apply floor markings to remind operators of correct pallet orientation and allowable footprint.
  • Collaborate with customers: If recurring overhang is due to vendor case sizing, coordinate packaging changes upstream to eliminate the issue.
