Vacuum Decay Testing
Vacuum decay pulls a vacuum in a sealed test chamber; leaks are detected by a rise in pressure. It works well for small packages and flexible items like laminated tubes or sachets. Vacuum decay is often more sensitive than pressure decay for certain geometries.
Bubble (Immersion) Testing
An economical, visual method where components are submerged in water (or water/alcohol mix) while air is forced into the package or sample is pressurized; escaping air produces visible bubbles. Best for gross leaks and prototypes, but not suited to finished product that will be water-sensitive or contaminated by immersion.
- Strengths: Simple, low cost, immediate visual feedback.
- Limitations: Destructive for water-sensitive formulations and low sensitivity to micro-leaks.
Tracer Gas (Helium / Hydrogen) Testing
Tracer-gas methods use a small, detectable gas (often helium) placed inside or outside the package; a mass spectrometer or sniffing probe detects escapes. This is the gold standard for micro-leak detection and root-cause analysis, ideal for high-value or regulated SKUs where detecting pinholes is critical.
- Strengths: Extremely sensitive; locates leak path for engineering fixes.
- Limitations: Expensive equipment and slower throughput—usually lab-level testing.
Water Headspace And Dye Penetration
Headspace or dye intrusion tests expose packages to liquids under pressure and then inspect for penetration. Useful for caps and closures with gasket materials where liquid ingress is a concern. Dye tests can accelerate failure visibility but may contaminate samples.
Functional Cycle And Mechanical Tests
Pumps and dispensers require mechanical testing: actuations under load, drop tests, and torque checks on threaded caps. Functional tests catch failures that purely hermetic tests might miss—e.g., a pump that leaks during actuation.
Choosing The Right Method
- Product Viscosity: Higher-viscosity creams may seal small leaks in the short term; tracer methods help detect potential latent failures.
- Package Material: Flexible laminates behave differently from rigid polyethylene or glass; some tests suit one better than another.
- Throughput Needs: Use fast, non-destructive tests on the line and reserve tracer/immersion tests for periodic verification.

A contract manufacturer filling hand sanitizer into PET bottles with pump dispensers combined pressure-decay checks on capped bottles with 100% functional pump actuation cycles. Pump assemblies with recurrent failures were sent to tracer-gas testing, revealing a micro-groove in the mold flash that allowed seepage under pressure; correction reduced field failures.
