Unit Pick

Definition

Picking a single inventory unit from a larger storage or packaging quantity.

Overview

Unit Pick means selecting a single inventory unit from a larger storage or packaging quantity. Because unit picking is performed at high frequency and often involves repetitive reach, grasp, and twist motions, it carries both error and ergonomic risk if poorly designed.

Reducing picking errors increases customer satisfaction and lowers returns. Reducing ergonomic strain reduces lost time, turnover, and medical costs. Combining process design, technology, and training produces the best results.

Common Causes Of Errors And Injuries

  • Poor Slotting: Similar SKUs stored adjacent can cause mispicks.
  • Lack Of Verification: No barcode scan or double-check increases wrong-SKU shipments.
  • Repetitive Motion: Long pick shifts, awkward heights, and heavy reaching cause musculoskeletal disorders.
  • Inadequate Lighting Or Labeling: Hard-to-read labels or bad light lead to mistakes.

Engineering Controls And Workspace Design

Start with the physical layout and tools:

  • Ergonomic Pick Faces: Keep pick positions between knuckle and shoulder height whenever possible to limit bending and overhead reaches.
  • Adjustable Trolleys And Workstations: Height-adjustable carts and packing benches reduce static strain across different worker heights.
  • Pick Density And Aisle Design: Minimize travel with organized zones and clear travel paths to reduce fatigue and time-on-task.

Procedure And Technology Controls

Standardize steps and add verification technology to block errors:

  • Barcode Scanning: Force a scan before the item is accepted as picked; this prevents wrong-SKU selection.
  • Pick-to-Light / Put-to-Light: Visual lights reduce cognitive load and speed accurate selection for high-volume SKUs.
  • Voice Picking: Hands-free instructions with voice confirmation improve accuracy and allow quicker movement.
  • Automated Weight Checks: Inline scales can detect wrong quantities or mis-picks for high-value items.

Training, Rotation, And Staffing

Policies and people practices reduce both error and injury risk:

  • Task Training: Teach correct grasping, lifting techniques, and proper scanning workflows.
  • Job Rotation: Rotate associates between standing, sitting, and different picking tasks to reduce repetitive strain.
  • Break Scheduling: Micro-breaks and shift pacing minimize fatigue-related errors.
  • Performance Feedback: Use daily accuracy and ergonomics coaching instead of punitive measures to improve behaviors.

Monitoring And Continuous Improvement

Measure to manage:

  • Track Pick Accuracy: Root cause analyze frequent mistake SKUs and adjust slotting or labeling.
  • Record Injury Metrics: Monitor lost-time incidents and near misses to identify ergonomic hotspots.
  • Use Video Or Observation Studies: Short time-motion studies reveal pinch points and inefficient motions for redesign.

Practical Example

A fast-moving apparel fulfillment center had rising pick errors and shoulder complaints. The solution combined moving S and M sizes to waist-height forward pick racks, installing pick-to-light for tops with similar SKUs, enforcing barcode scans at pick, and scheduling 10-minute mid-shift stretching breaks. Within three months accuracy improved and reported shoulder pain dropped significantly.

In short, the Unit Pick operation is both the most frequent and the most ergonomically sensitive activity in e-commerce and many distribution environments. Engineering controls, verification technology, deliberate training, and ongoing measurement together reduce both shipping mistakes and worker injuries.
