When choosing a printing method for apparel, the screen process competes directly with direct-to-garment (DTG), heat transfer, and sublimation — each has different costs, quality trade-offs, and operational impacts.


Merchants, fulfillment centers, and apparel brands often ask whether to use screen printing or DTG. The decision depends on run size, design complexity, fabric type, required durability, feel, and per-unit cost targets. This article compares the two most common apparel-oriented methods so logistics professionals can recommend the right route to their customers.


Key Differences Between Methods


Screen printing uses stenciled mesh screens and inks pushed through those screens for each color; DTG prints a digital image directly onto fabric with inkjet heads, usually using water-based inks that bond with fibers. Screen printing excels at vibrant solids and spot colors on a variety of substrates; DTG excels at full-color photographic prints and short runs with numerous color gradients.


How The Tradeoffs Break Down


  • Setup Cost: Screen printing has higher fixed setup (screens, exposure, press setup) but lower per-unit cost at scale. DTG has minimal setup but higher per-piece cost for large runs.
  • Color & Detail: Screen printing offers strong spot-color opacity, but multi-color or photo-realistic images require careful separations or halftoning. DTG reproduces complex color gradients and fine detail without separations.
  • Feel (Hand): Screen printing can lay heavy ink that has a tactile feel; water-based screen prints and DTG typically produce softer hand. Choice affects perceived quality in apparel lines.
  • Durability: Properly cured screen prints (especially plastisol) are highly durable. DTG durability varies with pretreatment and fabric; it’s excellent on cotton but less ideal on polyester without special inks.
  • Substrate Compatibility: Screen printing adapts to cotton, blends, polyester (with adjustments), and non-textiles. DTG works best on 100% cotton or high-cotton blends unless specialized inks are used.


When Screen Printing Is The Better Choice


Choose screen printing when you have medium-to-high volume runs, designs with limited spot colors (or where spot color accuracy matters), or when you need prints on non-apparel items such as bags and packaging. Screen printing is also preferable when you need special effects (metallic, puff, glow-in-the-dark) or very high opacity on dark garments.


When DTG Is The Better Choice


Opt for DTG when you need short runs, on-demand fulfillment, or full-color photographic prints with fine gradients. DTG reduces inventory risk because garments can be printed per order. For personalized merchandizing and low MOQ direct-to-consumer fulfillment, DTG often delivers better economics and faster turnaround.


How It Affects Warehouse And Fulfillment Operations


Screen printing typically requires staging for full production runs: bulk receiving of blanks, batch printing, curing, inspection, and palletized storage. This creates predictable pick-and-pack workflows. DTG supports single-item production and closer-to-order printing; warehouses that integrate DTG into on-demand fulfilment need short lead-time routing and may handle pretreated garments carefully to avoid contamination.


Cost Example


Compare a hypothetical design printed on 100% cotton tees:


  • Screen Printing: Setup for two screens might run $40–$100; per-unit ink and labor at scale may be $1.50–$3.00. At runs above 200–300 units, per-piece costs fall below DTG.
  • DTG: Minimal setup; per-unit costs (ink, platen time, pretreatment) may be $6–$12 depending on coverage. For low-run customization or orders under ~100–200 pieces, DTG is often more cost-effective.


Practical Considerations And Tips


  • Art Prep: Provide spot separations for screen printing; supply high-resolution JPGs or TIFFs in RGB for DTG and confirm pretreatment needs.
  • Color Matching: Screen printing uses Pantone spot matches; DTG relies on color profiling and may require test prints for accurate brand colors.
  • Inventory Strategy: Use screen printing for predictable high-volume SKUs and DTG for personalized or seasonal runs to reduce excess stock.
  • Quality Assurance: Request wash tests and durability data for both methods, especially for premium apparel lines.

The best choice depends on run size, fabric, art complexity, and your fulfillment strategy.
