How lightweight pallets save money in the real world


Two mechanisms create savings. First is direct reduction in billed freight weight. For carriers that bill by actual weight, a lighter pallet reduces the total kilograms or pounds billed. Second is improved volumetric efficiency. If a lightweight pallet enables higher stacking or a smaller pallet footprint, it can reduce the number of freight units and therefore the price per shipped product.


Example 1. Savings per pallet: A traditional wooden pallet weighs 22 kilograms. A lightweight plastic alternative weighs 8 kilograms. For 100 pallets moved per month, that is 1,400 kilograms of tare weight removed. If your carrier charges 0.60 per kilogram, monthly savings equal 840. Annualized, that becomes 10,080.


Example 2. Dimensional weight impact: Many air and parcel carriers use a volumetric divisor to calculate weight from volume.   2. Calculate total cost of ownership Evaluate purchase price, expected lifespan, maintenance, returns and pooling costs, disposal, and freight savings. A slightly higher capex for a durable lightweight plastic pallet can pay back rapidly through reuse and lower transport charges.
  3. Test with your carriers and in your supply chain Run pilot shipments to measure billed weight, handling time, and damage rates. Ask carriers how they treat pallet tare and volumetric weight.
  4. Consider pooling or rental Pallet pooling providers offer lightweight, standardized pallets that reduce upfront capital and simplify reverse logistics.
  5. Ensure compliance and safety Verify load capacity, stacking strength, fork entry, slip resistance, and export regulations. For wood alternatives, verify ISPM15 requirements when exporting. Ensure pallet choice meets warehouse racking and forklift handling rules.
  6. Train handlers and secure loads Lightweight pallets can flex more than heavy ones. Use proper load securement and handler training to avoid damage and safety incidents.


When to avoid lightweight pallets


  • Heavy concentrated loads or loads requiring high column strength for stacking in racking.

  • Skipping carrier confirmation Some carriers treat pallet weight differently. Validate billing impacts with your transport providers before a full roll out.
  • Poor load securement Lighter pallets may allow more movement in transit. Use appropriate straps, corner protection or shrink film to prevent load shifts.
