Zones enable specific picking patterns:

  • Zone Picking: Orders move sequentially through zones; each zone’s picker completes the lines the zone contains.

Designing zones relative to aisles requires coordination of physical layout and software:

  • Cross-Aisle Traffic: Map high-traffic pick zones to minimize cross-aisle congestion, especially at choke points like dock doors.
  • Material Handling: Align zone definitions with equipment (forklifts, pallet jacks, pick carts) and access requirements.
  • Signage And Location IDs: Use clear labeling so pickers know zone boundaries even if they cross aisles.
  • WMS Mapping: Configure logical zones tied to address ranges, SKU attributes, or bin types to enable dynamic changes without reconfiguring aisles.


Practical Example


A regional 3PL operated a single large pick aisle layout. After introducing zones, the operator created a forward pick zone spanning the first three aisles for top SKUs, and a reserve zone in deeper aisles. Pickers assigned to the forward pick zone completed the majority of e-commerce orders without entering deeper aisles, dramatically cutting travel distance and improving same-day order fulfillment rates.
