Pallets are a foundational component of modern warehousing and distribution. They standardize how loads are handled, speed up palletizing and depalletizing, and allow warehouses to use mechanized equipment for higher throughput. Beyond material handling, pallet choice affects storage density, freight costs, load security, and regulatory compliance in international shipping.
Common Pallet Types
Warehouse operators will choose from several pallet constructions depending on product fragility, weight, hygiene requirements, and cost constraints.
- Wood Pallets: The most common, available as block or stringer designs. Durable and repairable but heavier and variable in quality.
- Plastic Pallets: Resistant to moisture and chemicals, hygienic for food/pharma, recyclable but costlier up front.
- Composite Pallets: Made from wood-plastic blends or compressed wood fibers; they balance cost and durability.
- Metal Pallets: Used for heavy loads or long-term reuse; high strength and long life but expensive and heavy.
- Corrugated/Single-Use Pallets: Lightweight, cheap, and returnless for export where pallet return is impractical.
Materials And Tradeoffs
Material choice drives durability, hygiene, weight, and environmental impact. Wood is economical and repairable; plastic is low-maintenance and suitable for washdown environments; metal is high-strength; composite and corrugated offer niche advantages for weight or recyclability.
- Durability: Metal and heavy-duty plastic last longest; lightweight corrugated pallets are single-use.
- Hygiene: Plastic and metal resist pests, mold, and easy cleaning—critical for food, pharma, and medical devices.
- Cost: Upfront cost: wood & corrugated low, plastic/composite moderate, metal high. Lifecycle cost depends on reuse and repair.
- Weight And Freight: Heavier pallets increase freight cost and may reduce pallet load efficiency on aircraft or LTL shipments.
Standard Sizes And Design Considerations
North American warehouses commonly use 48" x 40" GMA-style pallets. ISO and regional standards influence pallet selection for international trade. Considerations include deck type (open vs solid), entry type (4-way vs 2-way), stringer vs block construction, and load capacity (static, dynamic, racking).
- Entry Type: 4-way entry allows forklift access from all sides, improving handling speed.
- Deck Surface: Solid decks protect small items and simplify stretch-wrapping; open decks save material and weight.
- Load Ratings: Static capacity matters for floor storage; dynamic and racking capacities matter for movement and shelving systems.
Why Pallet Choice Matters
A poorly chosen pallet increases product damage, slows handling, and raises shipping costs. It can also create compliance issues with phytosanitary regulations for wood pallets (e.g., ISPM 15) when shipping internationally. The right pallet reduces touchpoints during order fulfillment and makes automation integration smoother.
Practical Warehouse Examples
In a refrigerated fulfillment center, plastic pallets reduce moisture-related problems and are easier to sanitize between load cycles. A heavy machinery parts supplier will prefer metal or heavy-duty block pallets for high static and racking loads. An exporter shipping consumer electronics to multiple countries may use ISPM 15–treated wood or switch to corrugated single-use pallets to avoid returns.

- Match Capacity To Load: Verify static, dynamic, and racking ratings against the heaviest loaded pallet your operations will see.
- Think Lifecycle Costs: Compare purchase price, expected life, repairability, and disposal or recycling costs.
- Consider Equipment: Ensure pallet entry style and dimensions are compatible with forklifts, pallet jacks, conveyors, and automated guided vehicles.
- Review Regulations: For export, confirm wood pallets meet ISPM 15 or choose nonwood alternatives when sanitary inspection is a concern.
