What Is an Overlap Slotted Container?
Overlap Slotted Container
Definition
A corrugated carton style where the outer flaps partially overlap to improve strength compared with a standard RSC.
Overview
Overlap Slotted Container A corrugated carton style where the outer flaps partially overlap to improve strength compared with a standard RSC. This construction changes how the top and bottom flaps meet, shifting load paths and increasing edge support compared with a Regular Slotted Container (RSC). The design is commonly specified when pallet stacking strength, stacking height, or internal load distribution are concerns but a full set of internal trays or rigid packers are not required.
The overlapped outer flaps—typically the two major flaps—extend past each other so that when closed they create a double-thickness region across the box’s seam. That overlap increases vertical compression resistance and reduces panel bowing under load. Manufacturing is otherwise similar to other slotted cartons: scored and die-cut corrugated board, glued or taped closure, and compatible with automated case erectors and sealers when dimensions and flap lengths are standardized.
How The Geometry Works
The key geometric difference is flap length. One major flap is longer and overlaps the opposing flap by a measurable amount—commonly 10–35 mm depending on box size and board grade. That overlap creates an effective double-thickness along the middle seam and provides more support to the box’s major panels.
Because the overlap runs across the box, it reduces local bending at the seam and spreads compressive loads from stacked boxes more evenly into the sidewalls. In some designs both major flaps are extended to form mutual overlap; in others a single flap overlaps a shorter flap. The pattern chosen affects closure method and how the box is folded on a production line.
Why It Matters For Packaging Strength
Overlap Slotted Containers are often chosen to improve two common weak points in corrugated cartons: the closure seam and edge crush performance at the box corners. The additional material at the seam increases column strength when cartons are stacked, which translates to higher allowable stacking heights or lower board grades for the same performance.
For moderately heavy but uniformly distributed loads—cases of finished goods, canned products, or bulk-packed components—an OSC can give a better margin of safety against stacking failure than an RSC of the same board grade. That can reduce freight damage and claims while enabling lighter, cheaper corrugated grades in some situations.
How It Varies
- Flap Overlap Amount: Overlap ranges from small (10 mm) to substantial (30+ mm), with larger overlaps giving more stiffness but increasing board usage and cost.
- Flute And Board Grade: Higher ECT/edge crush corrugated boosts performance; overlap effectiveness scales with board stiffness.
- Closure Method: Boxes can be glued, taped, or stitched; the closure chosen affects throughput on packing lines.
Common Applications
Use cases for the Overlap Slotted Container typically include medium-weight consumer goods, canned or bottled products, electronics components in bulk, and situations where pallet stacking and transit vibration create seam stresses. It’s also specified for exports where stacked unit loads must survive longer handling cycles and variable stacking in containers.
Practical Example
A beverage packer shipping trays of cans on pallets switched from a standard RSC to an OSC with a 20 mm overlap and the same board grade. Lab compression testing showed a 10–15% improvement in box compression strength, enabling slightly higher pallet stacks in the warehouse and fewer crushed cases at the bottom of the pallet after transit.
Design And Production Considerations
- Automation Compatibility: Ensure case erectors and sealers can handle the longer flap lengths; some older equipment designed for RSCs may need adjustment.
- Material Cost: Overlap uses more board per box; balance the marginal cost against savings from fewer damages and lower grade substitution opportunities.
- Closure Integrity: Overlap helps seam strength but proper tape/glue application remains critical—poor closure negates benefits.
Testing And Specification Tips
Specify overlap amount, board grade (ECT or Mullen/BCT where relevant), and desired closure method on purchase orders. Run box compression testing (BCT) and, for shipments with rough handling or high stacking exposure, transit testing to ISTA protocols. Confirm machine settings with your corrugator and packaging line to ensure efficient production.
In short, the Overlap Slotted Container offers a targeted, low-complexity way to raise seam and stacking performance relative to a standard RSC. When chosen and specified correctly it can reduce transit damage and permit more efficient use of corrugated material while remaining compatible with common packing and sealing equipment.
