Assembly converts component inventory into finished kit inventory and updates systems so downstream processes—picking, packing, shipping, and replenishment—use the kit SKU rather than each component. A clear BOM, consistent labeling, and traceability rules are essential when components have lot numbers, expiration dates, or regulatory requirements.

Merchants create variety packs for merchandising, promotions, and demand testing. How Assembly Works In The Warehouse
Assembly typically follows these steps: pick components, stage them at an assembly/pack station, perform quality checks (correct SKUs, correct counts, condition), consolidate into the pack container, label the pack with the kit SKU/barcode and any regulatory marks, and update WMS to decrement components and increment the kit. For high-volume operations, warehouses use batch pick, pick-and-pass, or zone picking strategies to minimize travel. Automated conveyors, pick-to-light, and weigh-check systems speed assembly and reduce mistakes.
Inventory And Traceability Considerations
Variety packs can complicate traceability when components require lot or expiration tracking. If one component is recalled, you must identify and isolate every kit containing that lot. Best practice is to capture component lot/expiry during assembly and record those attributes against the kit SKU in the WMS or ERP. That enables targeted recalls and assists with returns processing. FIFO and FEFO rules should be applied at the component pick stage to prevent expiry-related customer complaints.

Assemble a 12-unit snack sampler: the kit BOM lists four chip flavors (3 each). The WMS creates a pick list that batches multiple kits for a single pick path. At the pack station, each pick tote is verified by barcode scan and weighed. Components are placed into a preprinted tuck-top box with dividers, sealed, and labeled with the kit UPC and nutrition panel references. The WMS decrements component SKUs and increments the assembled kit, which then moves to case-packing and palletization for shipment to a retail DC.
