Overview

Corrugated Cardboard is layered paperboard commonly used for shipping boxes and protective packaging. Choosing the correct strength grade — the combination of flute type, linerboard basis weight and board construction — directly affects how well a case resists stacking, impact and moisture during transport and storage.


Shipments fail when carton compression or edge crushing exceeds the board's capacity, not because boxes look untidy. That makes strength selection a practical risk-management decision: an over-specified board wastes cost and space, while an under-specified board increases damage, returns and handling incidents. This article explains how manufacturers grade corrugated, what those grades mean for common logistics scenarios, and simple tests and calculations warehouses use to pick the right board.


How Strength Is Measured


There are three commonly referenced laboratory measures that warehouse and packaging teams use to specify corrugated performance:


  • Edge Crush Test (ECT): Measures the board's resistance to crushing on its edge (expressed in pounds per inch). ECT correlates well with a box's ability to withstand vertical stacking in distribution racks or on pallets.
  • Bursting Strength (Mullen): Expressed in pounds per square inch or kPa, this test measures resistance to rupture under pressure. It’s useful for gauging puncture and tear resistance during rough handling.
  • Box Compression Test (BCT): Simulates the compressive load a finished box can tolerate before failure under vertical stacking. BCT often replaces raw-board tests when specifying finished case performance.


What The Grade Numbers Mean


Board manufacturers and suppliers typically specify corrugated using a combination of construction notation (single-wall, double-wall, triple-wall), flute type (A, B, C, E, F) and a test value (ECT or Mullen). Practical examples:


  • 32 ECT Single-Wall C-Flute: Common for light consumer goods and e-commerce boxes that need moderate stacking strength and good printability.
  • 44 ECT Double-Wall (C/B): Used for heavier items or taller pallets where stacking and puncture resistance are important.
  • High-Performance Triple-Wall: Specified for heavy industrial parts, drum packaging or when pallets will be stored long-term in multi-tier racking.


How To Match Strength To Your Load


Start with a few practical inputs: product weight, box dimensions, pallet pattern, number of boxes per pallet, expected stacking height and storage duration. Use either supplier tables (BCT calculators) or a simple rule of thumb: higher product unit weight and taller pallet stacks require higher ECT/BCT ratings. Consider concentrated loads (heavy single items inside a box) separately from distributed loads.


  • Light Items (under 10 lb per box): 32 ECT single-wall with appropriate inner cushioning often suffices for short-term storage and parcel shipments.
  • Medium Items (10–40 lb): 44 ECT single-wall or double-wall where pallet stacking and multi-handling are expected.
  • Heavy Items (over 40 lb) or long-term storage: Double-wall or triple-wall with a verified BCT rating.


Environmental And Handling Factors That Change Requirements


Corrugated is hygroscopic: humidity and condensation lower strength, particularly edge crush resistance. Frequent handling, conveyor transfers and forklift nicks increase the risk of puncture and corner failure. For shipments exposed to moisture, consider water-resistant coatings, waxed liners or alternative materials.


  • Humidity: Allow a safety margin (10–25%) on BCT/ECT values if storage or transit environments are damp.
  • Rough Handling: Increase burst rating or add protective inserts for sharp or heavy products.
  • Long-Term Storage: Choose higher BCT and consider pallet stabilization (shrink-wrap, corner boards).


Practical Tests And Verification


Warehouses should not rely only on supplier claims. Perform basic in-house checks: measure case stacking by placing typical stacked pallets in a quiet area and load incrementally to observe deformation; do simple drop tests from typical conveyor heights; and request supplier BCT/ECT certificates. For high-risk or valuable SKUs, use third-party lab testing to define minimum acceptable ratings.


  • Sample Testing: Keep a small inventory of different board grades and run trials across your pick/pack/ship process.
  • Supplier Audits: Require regular certification and replacement lead-time guarantees for specialty grades.
  • Record Damage Rates: Track returns and damage by SKU and packaging grade to justify upgrades or downgrades.


Cost-Benefit And Alternatives


Stronger corrugated costs more per case and weighs more, increasing freight if charged by weight. But the cost of damaged product, rework and customer returns often exceeds the incremental packaging cost. Consider design changes to spread load across multiple boxes, use palletization improvements (corner boards, stretch film) and test if lighter board with internal bracing performs as well as heavier board.


  • Optimize Design: Right-size cartons and use inserts to prevent localized stresses on the board.
  • Combine Controls: Use medium-strength corrugated with pallet stabilization to avoid expensive triple-wall cases.
  • Evaluate Lifecycle: Account for recyclability and handling ergonomics when comparing grades.


In short, the Corrugated Cardboard strength grade must align with product weight, pallet pattern, storage conditions and handling risk. Use ECT, Mullen and BCT values as decision inputs, test with real-world samples, and balance upfront packaging cost against damage and returns in your operational metrics.
